What filament should I use for cosplay armor?

First in this ranking: Prusament PETG.

Ranked filaments

How the ranking was chosen

Match the filament to the piece. A helmet that rides in a car is not the same part as a wall-art pauldron, and TPU is a third part entirely.

Pros and cons

Pros

  • PETG survives handling and a warm car better than PLA, which is the failure the cosplay threads describe.
  • PLA remains the easy material for a painted shell, which is why it stays on the list.

Cons

  • PETG strings and does not sand like PLA. Budget time for filler if the surface has to be smooth.
  • ABS and ASA make a tough, heat-resistant shell and need ventilation. They are not the default for a first armor build.

What the community says

r/3Dprinting cosplay threads split the suit by job. PETG is the go-to for parts that must not break and must not ride in a hot trunk. PLA is accepted for greeblies and for armor that will be painted, with an explicit warning about cars and sunlight. TPU is the flexible armor and the straps. ABS shows up only with a ventilation caveat. Carbon-filled grades are discouraged for pieces that get sanded against skin.

Questions

Is PLA+ better armor than PETG?

PLA+ sands and prints like PLA and still softens in heat. PETG is the higher rank for a piece that is worn out of the house. PolyMax PLA is the indoor tougher-PLA option.

Should armor be printed in ASA?

ASA handles heat and sun, and it needs the enclosure and ventilation on the outdoor guide. For a first suit printed on an open machine, PETG is the recommendation.
